A round baler that quits mid-windrow never checks the forecast first, so the 358 pages of this New Holland 544, 548 repair manual PDF (OEM 604.66.111.00) are built for one outcome: getting either baler stripped, repaired, and wrapping again before the weather turns. Wiring diagrams for the Bale Command Plus system, the CropCutter circuit included, back up sensor calibration routines, harness connector repair, and troubleshooting charts that trace an electrical fault to the sensor or actuator causing it. Teardown procedures run from the PTO cut-out clutch and Comer gearbox through pick-up reel and cam track rebuilds to the twine and net wrap drives. Set the knife break-away spring at 415 mm, and when you refit the gearbox, pull the mounting bolts to 240 Nm. One invented torque figure can crack a housing. Bookmarked and text-searchable, the PDF lands you in the wiring section in two clicks, and your baler back in the field the same afternoon.

New Holland 544, 548 Common Problems This Manual Covers

New Holland 544 round baler plugs in heavy windrows, pickup jams and won't feed first-cut hay

Remove the wad with the PTO shut off and the tailgate open, then slow ground speed and keep the windrow centered on the pickup. Inspect the tines and cam track for wear using the pickup procedures starting on page 143, and torque the cam follower arm nut to 72 Nm per page 146 on reassembly.

Manual Section: Product Feeding p. 143
Shear pins break every few bales in dry straw or cornstalks, drive binds and pin snaps

Clean packed chaff from the rolls and exposed drive gears before fitting another pin. Spin each roller bearing and replace any that feel rough. Check the cross drive shaft and overrun clutch in the rotor module on page 168, torquing the shaft screws to 97 Nm, then run the PTO cut-out clutch check on page 33.

Manual Section: Rotor Module Repair p. 168
Net wrap won't start or knife hangs mid-cycle, buzzer stays on and lateral arrow flashes

Clean oil film and chaff off the duckbill and knife linkage, then cycle it by hand until it snaps home. Adjust the lock nut to 2 mm from the bottom end of the knife breakaway link slot per page 110. If the buzzer still stays on, run the actuator sensor checks starting.

Manual Section: Electrical System p. 110
CropCutter knives kick out in heavy crop and stalks pass through uncut

Remove compacted crop from the knife slots and rotor scrapers with the knives dropped. Check each knife break-away spring and set its length to 415 mm following the rotor module procedures on page 175. Replace any knife with a rounded edge; a dull blade trips the break-away long before a sharp one.

Manual Section: Rotor Module Repair p. 175
Main gearbox whines under load, runs hot, or weeps oil around the housing

Drain the gearbox and refill with fresh oil: 1 litre for the US gearbox (page 22) or 1.70 litre for the Comer unit (page 30). Check the mounting bolts and torque them to 240 Nm per page 43. If the whine remains, pull the unit and inspect the gears and bearings for wear before harvest catches you short.

Frequently Asked Questions

What are the torque specifications for M10 bolts on the New Holland 544, 548 round baler?

For zinc-coated or bichromated metric hardware (without oiling), the tightening torque for an M10 bolt is 60 Nm. If the hardware is zinc-coated or bichromated with oiling, the tightening torque for an M10 bolt is 42 Nm. p. 21

What is the recommended gearbox oil capacity for the 544 and 548 round balers?

The manual lists two different gearbox oil capacities: 1 litre in the general Lubricants table (p. 22) and approximately 1.70 litres in the Specifications table (p. 30). This manual covers two separate gearbox designs, GEARBOX (US) and GEARBOX (COMER), each with its own fill amount, and neither page states which design its figure describes. Check which gearbox is fitted to your baler, or verify the level directly, before refilling. p. 30

How do I calibrate the empty position for the bale density sensors?

To calibrate the empty position, ensure the tailgate is closed and empty. Press and hold the MINUS key for 1 second while in page 10 of the set-up/diagnostic mode. The alarm will sound to confirm the calibration. p. 89

What is the required torque for the gearbox mounting bolts on a New Holland 544, 548 baler?

The gearbox mounting bolts must be tightened to a torque of 240 Nm. p. 43

What is the correct procedure for checking the P.T.O. cut-out clutch torque on a New Holland 544, 548?

The torque setting is 1300 Nm on the 544 (p. 16) and 1500 Nm on the 548 (p. 17). To check it on either baler, attach a weighing scale to a 2-meter lever and pull until the clutch cuts out. For the 548's 1500 Nm setting, correcting for the weight of the tool and scale, approximately 700 Nm of pull is needed on the scale; the manual does not give the equivalent figure for the 544's 1300 Nm setting. p. 34

How will I receive this New Holland 544 Repair Manual?

Instant PDF download. You get the full 358-page searchable Repair Manual immediately after payment. Open it on your laptop, tablet, or phone right in the shop.

Am I free to print this New Holland 544 Repair Manual?

Yes, print as many copies as you want, and there are no restrictions. Many mechanics print the section they need and bring it to the shop floor.
